DC-DC Converter Replacement: Verify More Than Voltage and Current

Check converter topology, control loop, passive components, startup, thermal design and PCB layout before approving a DC-DC replacement.

A DC-DC converter replacement needs to reproduce the behavior of the whole power stage, including its external components and PCB layout. Matching output voltage and nominal current is only the beginning. Establish whether the original part is discontinued, constrained or simply unsuitable for the next product revision before choosing a sourcing or redesign path.

Separate functional alternatives from board-compatible parts

Read the manufacturer’s description of each proposed alternative carefully. On its TPS5430 product page, Texas Instruments identifies newer devices with the same function but a different pinout. This is a practical example of why a recommended alternative should not automatically be described as a drop-in replacement.

Compare operating input range, output adjustment, enable thresholds, switching frequency, minimum on-time and current-limit behavior. For an isolated module, add isolation requirements and the mechanical connection pattern. Keep absolute maximum ratings separate from the recommended operating conditions used for design approval.

Recheck inductors, capacitors and compensation

List the existing inductor value, saturation rating, output capacitance and capacitor ESR. Confirm that the candidate supports those components across temperature and applied voltage. A different control method or switching frequency can require another inductor or compensation network even when the output target remains unchanged.

Record how the circuit behaves at light load and during a load step. Applications with sensitive analog circuitry may also need a comparison of ripple and switching noise. If the new part integrates a synchronous rectifier, review the resulting external circuit instead of retaining every component from the original design.

Validate startup, heat and fault recovery

Use the actual board to test input ramping, startup into the real load and repeated enable cycles. Review overshoot, current limiting and recovery from an output short under controlled test conditions. Confirm that downstream devices tolerate the measured rail sequence.

Measure temperature at the intended load and ambient condition, using the production copper area and airflow. Compare package drawings, exposed pads and solder recommendations before releasing a footprint change. The qualification record should identify the board revision, measurement conditions and approved passive component values.

Frequently asked questions

Is a converter with a higher current rating always suitable?

No. Startup behavior, protection thresholds, control-loop requirements and thermal performance may differ. A larger headline rating does not establish suitability for the existing circuit.

What information speeds up a replacement RFQ?

Send the full ordering code, input and output requirements, load profile, package and whether PCB changes are allowed. Include quantity and the date material is required.

Send SENICO your converter RFQ and identify approved alternatives separately from candidates awaiting engineering review. Price, availability and delivery remain subject to quotation confirmation.
